I have a bench that looks good and works good, but just is too light for hand work. It all depends on what you expect to be using the bench for. There are some good books out there to help us decide. To corral shelf-dwelling books or DVDs that like to wander, cut 3/4-in.-thick hardwood pieces into 6-in. x 6-in. squares. Use a band saw or jigsaw to cut a slot along one edge (with the grain) that’s a smidgen wider than the shelf thickness. Stop the notch 3/4 in. from the other edge. My plugs share breakers. I have them split up so there are no more than 2-3 receptacles on a single breaker. Ideally, each plug would indeed have its own breaker. But in a one-man shop where only one tool will be used at a time, I thought it would be more efficient and cost-effective to consolidate a bit. But the dust collector is on its own circuit since that will always run concurrently with other tools.
Plywood comes in several different types, the most common being pine and lauan. We used ¼” lauan plywood for the walls in our van. Lauan is cheap, it bends easily, and in our opinion its grain pattern looks nicer than pine. Hardwood plywood like birch costs more than pine or lauan, it weighs more, and it’s more difficult to bend. This type of plywood is a great option for furniture, but we think lauan is a better choice for your walls and ceiling.
We think that insulating your van’s floor is worth the minimal extra cost it adds to your build. The best floor insulation is ½” XPS foam board due to its high r-value per inch and its compressive strength. But a layer of Reflectix will add some insulation while taking away less headspace. We used Reflectix, but if we did it again we’d go with the foam board.
I do not rip on the table saw as a rule, to prevent kick back that periodically occurs when natural wood pinches the blade, turning the wood into a missile. I bought a fairly powerful saw, so this is one place where a lighter saw would be adequate. Essentially, I use the table saw for ripping sheet goods, cutting dados, tenons, and cutting small parts to length – all of which can be done with a 1.5 HP saw. I ended up with a King 3 HP, three-belt drive, 10" table saw. The castings are true, and the King Tru-rip fence reminds me of the Biesmeyer fence used on the Canadian General saws. The model is KC-11FX, and it can be purchased for less than half of the price of other, similar saws. On this purchase, I went with the suggestion of Jeff at Brettwood Machinery – he was right; a very good value saw that runs smooth, and has a decent fence.

For the large square windows near the tailgate I just used those big “magic auto shades” like these, which fit perfectly to cover up those side windows and the back window by the tailgate (I had four in the canopy) and another set up in the cab for my actual window. As for the longer side windows I just used a USPS box, haphazardly stuck up against the window. Nothing fancy.
While not as large as I would have liked (is a wood shop ever big enough?), it is about twice the size of my previous shop. It measures about 12 by 25. Fortunately I had managed to find quite a bit of shelving before the move, so I was able to install shelving along two walls. And the work benches were made from wood salvaged from packing crates from Europe and left over yellow pine car siding and flooring from remodeling the old house.
